Travel safety experts warn that improperly packed lithium-ion batteries can lead to passengers being denied boarding, bags being pulled from the cargo hold, or emergency landings.

    Understanding these rules is essential for avoiding travel disruptions and ensuring passenger safety. This guide outlines the exact packing protocols required by major carriers and details the risks associated with lithium batteries in flight.

    Why Lithium Batteries Pose a Severe Flight Risk

    Portable power banks and e-cigarettes rely on lithium-ion batteries. If these batteries are damaged, overcharged, exposed to high temperatures, or suffer from manufacturing defects, they can experience thermal runaway. This chemical reaction causes the battery to overheat rapidly, release toxic gas, and catch fire.

    Lithium battery fires burn at extremely high temperatures and are notoriously difficult to extinguish, often reigniting after appearing to be put out. If a thermal runaway event occurs in the passenger cabin, trained cabin crew can quickly contain the fire using extinguishers and water. However, if the same event occurs in an unattended cargo hold, the fire can quickly become catastrophic before the crew is alerted.

    This danger was highlighted on July 24, 2026, when a passenger's power bank caught fire inside an overhead locker on a China Eastern flight shortly after landing at Guiyang Longdongbao International Airport. The cabin quickly filled with thick smoke, forcing an emergency evacuation. Earlier, on May 19, an easyJet flight from Hurghada to London Luton was forced to divert to Rome after the crew discovered a power bank was actively charging inside a passenger's checked suitcase in the hold.

    Step-by-Step Guide to Packing Power Banks and Vapes

    To ensure compliance and safety, passengers should follow these five steps when preparing for a flight:

    Step 1: Verify Your Airline's Specific Guidelines

    Do not rely on general travel advice. Always check the dangerous goods section of your specific airline's website before packing. Rules regarding battery capacity and storage vary by carrier.

    Step 2: Keep All Lithium Devices in Your Carry-On Bag

    Never place power banks, vapes, spare batteries, or e-cigarettes in checked luggage. If you are forced to gate-check your carry-on bag due to limited cabin space, you must remove all battery-powered devices and carry them into the cabin with you.

    Step 3: Protect Battery Terminals

    Prevent short circuits by keeping power banks in their original retail packaging or inside a separate protective pouch. Alternatively, place electrical tape over exposed USB ports. Store devices where they will not be crushed or punctured by heavier items like laptops.

    Step 4: Adhere to In-Flight Charging Bans

    Most airlines prohibit passengers from using portable chargers during a flight. Never plug a phone into a power bank mid-flight, and never attempt to recharge the power bank itself using the aircraft's in-seat USB ports, as charging increases battery temperature and elevates fire risks.

    Step 5: Report Overheating Immediately

    If your phone, vape, or power bank becomes unusually hot, begins to swell, or emits a solvent-like smell, notify the cabin crew immediately. Early intervention is key to preventing a localized thermal event from turning into an emergency diversion.

    Wh = (mAh × V) ÷ 1,000

    For example, a standard 20,000 mAh power bank with a nominal voltage of 3.7V equals 74Wh, which is well under the 100Wh limit allowed by all major airlines. Any device exceeding 160Wh is universally prohibited on passenger aircraft.

    By keeping portable chargers in your pocket or under-seat bag and respecting in-flight safety announcements, you can ensure a safe journey and avoid costly airport delays.
